What is an industrial digital twin?
A digital twin represents a real asset or process and updates its model using information from the physical environment. Its value lies in the relationship between the asset, its condition, its history and the systems around it, not simply in its visual appearance. Synchronization frequency and model detail must suit the use case. Digital Twin Consortium.
A motor can be linked to its conveyor, the production line it supplies, its readings and its maintenance history. An abnormal temperature then has context: which asset is affected, what depends on it and what should be checked?
Digital twin, dashboard and 3D model: what is the difference?
A dashboard presents indicators. A 3D model represents geometry. Building Information Modeling, or BIM, structures information about a building. These can contribute to a digital twin, but do not, by themselves, establish synchronization with the physical environment. Digital Twin Consortium and Microsoft Learn.
The right representation depends on the question. Comparing availability may only require a chart. Locating equipment in a plant room can benefit from spatial context. Testing the effect of a throughput change requires an additional behavioral model.
Which use cases suit equipment, production lines and buildings?
Equipment maintenance: readings, errors, service history and manuals connected to prepare diagnosis and intervention. Production line: throughput, dependencies, queues and downtime connected to identify a bottleneck and compare scenarios. Building operations: spaces, equipment, occupancy and energy connected to locate an anomaly and target checks.
Each use case needs defined data sources, expected actions and validation criteria. A first project can cover one line or a few assets rather than a whole factory. Existing platforms support both industrial and building contexts. AWS Documentation.
How do you connect IoT sensors, controllers and business systems?
IoT, Internet of Things, supplies data from connected devices. OPC UA, Open Platform Communications Unified Architecture, supports structured industrial information exchange. MQTT is a publish/subscribe messaging protocol. The connector should match the interfaces actually available. OPC Foundation and OASIS.
A local gateway can collect signals without exposing machines directly to the internet. These signals can be linked to a MES, a manufacturing execution system; a CMMS, a computerized maintenance management system; or an ERP, an enterprise resource planning system. APIs, interfaces between software applications, provide integration paths.
Identity is critical: the asset called `M-01` by a sensor, the maintenance system and the scene must be the same machine. Incorrect mappings can send an investigation to the wrong asset even when the interface looks convincing.
How do you synchronize data without showing fake real-time readings?
Every reading should retain its asset, value, unit, timestamp and quality status. A temperature received twenty minutes ago must not appear current. When a connection drops, retain the last value with a stale label or show an unknown state.
Choose update frequency around the decision. Fifty sensors publishing one reading every ten seconds generate 432,000 readings per day; every second, they generate 4.32 million. This illustrative calculation shows why ingestion cadence, aggregation and retention belong in the design before capacity planning.
The interface should also distinguish received measurements, calculated values and predictions. They do not have the same origin or confidence level.
Can a digital twin simulate failures or predict maintenance needs?
A simulation compares assumptions: slow a machine, change a schedule, add equipment or interrupt a flow. It needs a model describing the relationships between those variables. A slider that changes an animation is not evidence of how a physical installation will behave.
A threshold alert is monitoring. Predicting a failure requires a predictive model evaluated with representative data. Its validity range, errors and inconclusive cases must be documented. NIST emphasizes verification, validation and uncertainty when assessing digital twin credibility.
A first release can remain read-only: contextualize an alert and prepare a CMMS intervention request without automatically acting on machinery.
Does a digital twin require a 3D visualization?
No. A 2D schematic, isometric view or asset hierarchy may suffice. 3D becomes useful when position, access, clearances or spatial relationships affect a decision. Digital Twin Consortium.
For a web-based 3D interface, Three.js can display models and animations in the browser. Its documentation recommends glTF/GLB for delivering 3D assets. Engineering models often need optimization before publication: excessive geometry, textures and detail can burden the interface. Three.js.
Users should not depend solely on color or 3D navigation. Asset lists, search, textual states and keyboard controls provide complementary access.
Azure Digital Twins, AWS IoT TwinMaker or custom development?
Azure Digital Twins: represent entities, properties and relationships in a graph, with event and history integrations. AWS IoT TwinMaker: connect data sources with entities and operational views, including 3D scenes. Three.js: build web visualization and interaction; it is not a complete digital twin engine. Custom domain model: describe process-specific rules and integrate the tools already in use.
These components solve different problems. A cloud service can manage asset relationships without supplying the physical model needed for a simulation. Selection depends on existing systems, data, hosting and team capabilities. Microsoft Learn, AWS Documentation and Three.js.
2026 context. On February 3, 2026, Dassault Systèmes and NVIDIA announced a partnership around virtual twins and industrial AI. The announcement includes advanced models and simulation; it does not mean that every limited operational use case requires infrastructure on that scale.
How do you secure a digital twin connected to industrial equipment?
Separate data viewing, simulation and real commands. An action in the model should not change a physical setpoint by default. Any control capability needs its own scope and approval by the people responsible for the installation.
Limit access by role and site, keep secrets server-side and log sensitive actions. Define what happens when telemetry becomes unavailable. The digital twin does not replace the machine’s own safety mechanisms. These choices belong within an architecture protecting operational technology, following NIST operational technology security principles.
How much does custom digital twin development cost?
Five factors drive the scope: data access, asset modeling, integrations, interface development and validation. Representing ten machines with accessible telemetry is not equivalent to instrumenting a factory and building a complex physical model.
Separate delivery from ongoing operations: hosting, storage, licensing, connector monitoring and model maintenance. Detailed 3D assets, sensor installation and specialist simulation should be priced separately when needed.
Measure return on investment around a specific task. As an illustration, eight technicians saving fifteen minutes of information gathering per day across 220 days represent 440 hours a year. Compare this potential with costs and test it during the pilot; it is not a guaranteed outcome.
How should a project start, and what should it deliver?
Start with a decision to improve, the relevant assets and the accessible data. Define identifiers, units, relationships, synchronization rates and acceptance criteria. ISO 23247-1:2021 provides general principles for digital twins in manufacturing; using software does not automatically establish conformity.
Deliverables include the source map, asset model, connectors, interface, rules or models, tests and operating documentation. Acceptance should cover degraded conditions too: missing, delayed or inconsistent data and unauthorized access.
The first version should provide useful information before expansion. A specialist physical model needs appropriate expertise and validation; it should not be implicitly included in a basic web-development quote.
